What Goes Into the Price of a Box

“How much does a box cost?” is the most common question in our inbox and the hardest to answer honestly with a single number — not as a sales dodge, but because cardboard packaging has no “price per unit”: it has the price of a print run, built from operations. Here is what exactly you pay for, why the unit gets cheaper as the run grows, and why a repeat order always beats the first one.

The price is a sum of operations

Every estimate in our system is built from the same blocks.

Board. Priced per printing sheet, not per box. The technologist works out the layout: how many blanks fit on a sheet of the chosen format. Rotating the blank by a few millimetres can turn a four-up layout into a six-up one — worth more to the price than any discount haggling. Then comes the board grade: virgin fibre or recycled, the thickness, food-safe certified stock for food products, litho-laminated microflute for heavy goods. Process waste is added on top: some sheets are consumed by the make-ready of printing and die-cutting.

Printing. Offset printing has two components. Make-ready — producing the plates, registering and bringing the press up to colour — costs the same for 300 boxes as for 30,000. And the run itself — press time and ink per thousand sheets. Make-ready is exactly what makes small offset runs expensive per unit.

The cutting die. A separate estimate line customers often don’t know about. A box is not “cut out” — it is die-cut on a press with a die: a board carrying knife rules along the blank’s outline and creasing rules for the folds. For a new structural design the die has to be engineered, made and set up — that costs both money and days. If an existing one fits — our archive holds more than 3,000 dies accumulated over the years — the line disappears from the estimate entirely.

Die-cutting. Press make-ready plus the run: in a single pass the sheet gets its outline and creases, then the waste skeleton is stripped away.

Gluing. The folder-gluer folds the blank and glues it to a scheme: side seam, lock bottom, crash-lock bottom. The scheme determines line speed and setup time: a crash-lock box pops open in a second, but takes longer to set up.

Finishing. Matt or gloss lamination, flood or spot UV varnish, hot foil stamping, embossing, a film window. Each operation means a separate machine with its own make-ready and material consumption. Finishing is the main reserve when you need to fit a budget: we always show the option with it and without it.

Why the unit gets cheaper as the run grows

Because the fixed parts — plates, make-readies, the die — are divided by the quantity. In a small run they make up the lion’s share of the total; in a large one they dissolve, and the unit price approaches the cost of board and machine time. That is why doubling the run never doubles the invoice, and “could you also quote 3,000 and 5,000?” is the smartest question a customer can ask — we quote that way ourselves, preparing on average 3–4 estimate variants per order.

Three ways to make the same box

Offset + die-cutting — the main route. Medium and large runs: from 100 pieces for cardboard packaging, typical production time of 2–5 working days. The best unit price at volume and the full finishing arsenal.

An existing die — the fast series. If the structure is standard and the die is already in the archive, a whole cost line drops out of the estimate — and the die-making days drop out of the schedule. This is how food and HoReCa packaging works, for example: from 500 pieces, 3–5 days.

Digital + plotter — pilot and prototype. A small run is printed on a digital press and the outline is cut on a plotter — no plates and no die at all. Lead time — from 1 day. More expensive per unit than offset, but with almost no fixed entry costs: you can hold the box in your hands, show a sample to a retail chain, test the product on the shelf. The usual path: a prototype or pilot batch in a day or two, then the serial run on offset.

Why a repeat run is cheaper and faster than the first

Since 2014, every Pergament order has lived in a production management system (MIS) — PSystem; we were the first printing house in Moldova to move to such a system, and over twelve years 36,806 orders have passed through it. Each one carries its technological passport: the board grade, the ink sequence, the die number, the gluing scheme, the notes from previous runs.

For the price this means something simple: in a repeat order there is nothing left to pay for again. The die exists, the structure is proven, the artwork is approved, the job ticket is in the system — even if five years have passed since the first run and the managers have changed on both sides. That is why repeats start fast: half of our orders enter production within 24 hours of confirmation. The numbers show this is the rule, not luck: 60% of our orders are created as a copy of the same customer’s previous order, and 62.5% of our customers come back with repeat orders.

How to get the price of your box

Send us the dimensions (or simply a sample of the product to be packed), the quantity and the purpose — we will suggest the rest. Our estimating is done operation by operation, so in a single reply you get not “roughly from…” but 2–3 concrete options: a different run, a different board, with or without lamination. You pick an option — and the price is fixed in the invoice, generated from the same operation-by-operation estimate. A discrepancy between quote and invoice is impossible by construction: they are one and the same document in the system.
